mcmckissic, you will probably add 30-45 minutes to your trip by staying in Pigeon Forge and then getting back on I-40 via US 321 through Gatlinburg, just due to traffic (much more if traveling through on a weekend). Count on additional time, at least 45-60 minutes, if you use the scenic route through the Great Smoky Mtns NP into Cherokee on the NC side of the Smokies.
I suppose it all depends on how badly you want to save some money!
