Matt,
Rather than a very, very long drive or train ride (7 hrs. Bcn-Madrid via Talgo, then another 9 1/2 hrs to Lisbon on the Lusitania night train-hotel), here's another idea:

Look into a $99 Flight Pass from www.europebyair.com

You'll see on their map that they do offer this cheap pass for the Barcelona-Lisbon route. You can even download a word document for a list of all their $99 Flight Pass European destinations. Then call (from the U.S.) 888 387-2479 to purchase your pass (non-refundable, though).
This certainly beats the normal lowest one-way fare on TAP, Portugalia, Spanair and Iberia at $294. The non-stop flight only takes 1 hr. 45 min.

The $99 Flight Pass is not always the cheapest option, particularly for a domestic flight on a low cost carrier, (one-way BCN-MAD can be far less), but in this case, from BCN-LIS, it would be a big money saver for you, plus far easier/more economical than an exceedingly long drive or 2 train trips.
Worth a try.

I have made the drive - - opposite direction, and all too hurriedly (overnight in Fuengirola and in Benidorm) - - and it is worth of a week or more.

If you're just looking to get from point A to B, then I would have to agree thatt the flight is the way to go.

Best wishes,

Rex
